Perhaps an odd ball question.......... Do the other old shopsmith things like the radial arm saw use the same sort of insert plate as the 510/520 and if so do they fit differently? I have none of this nor have I seen this stuff in real life but I have to wonder if this could be the issue??

The PowerStation uses a unique set of table inserts. Unfortunately, mine have been packed in preparation of the down sizing relocation.

If things are unique then I don't see how they could be mis-used but it was a though.

Anyway for reference this is the standard insert with a rule so we can get that checked off the possible problems.

If some of the PowerStation table inserts were used on a Mark V it would necessitate adjusting the quill or moving the carriage. Not all of the cutouts for the blade were centered.

I don't know if it means anything since I have the only 520 I've seen recently but my main table has two factory drilled holes in the top. I don't have a clue what they would be used for but are the holes standard on a 520? If so what is their purpose?

I saw another 520 table on ebay and it had the same holes. I'm not changing subject just thought I may have an early table or something. My 520 was mfg in December of 1999. Just grabbing at straws. I have taken every measurement suggested so far. At this point the only other variable I can think of is the table. After I get the trunnion I will put it back together and try again.

The two holes are used to mount the shaper fence.

The only significant TABLE difference is the elimination of the grooves from the center area between the miter gauge slots(the rails do vary and the center rail mounting hole and mounting method[tapped holes/studs,nuts).

As for the front/rear way tube mounting, a close look at the areas the spacer bumps against would reveal any possible difference in the spacing achieved.

Determining that spacing without an actual spacer is wishful thinking due to the shape of the headstock and carriage surfaces.

Dynabase, do check for the rubber bumper ring Reible revealed in his pix.

The trunions with all four holes drilled to the size of the front holes on the trunions (1/2") will only allow the table to shift 1/8" (1/16" in either direction). so that is not going to solve your 1/4" offset.

I would like to know how much of the way tube (without the rubber bumper) is visible between the headstock and the carriage. This is a 520 so I would expect it to be a very little bit less than 1 1/2".

The distance from the knurled aluminum collar (on the quill shaft) to the left face of the blade should be a little over 1 1/2".

The picture that you posted shows a measurement from the blade to the edge of a cutout in the table insert. To solve this problem you would be better off measuring to surfaces like the edge of the table cut out or to the edge of the miter track. The table insert is, in my mind, an unknown variable.

Well time for another measurement.

I've been thinking back and if I recall in the other thread I ask about mounting the upper guard and seeing if it would align with the blade........ this is normally a good way to know if the arbor is the correct one. But now I'm seeing dimensions which are not adding up......

So here is another picture of the shopsmith arbor for the 510/520 with the ruler beside. The critical dimension here is the one to the fixed lip of the arbor. Please check this dimension is 1-3/4".
