Set screw removal

I know this has been gone over a million times, but on my machine something inside the speed control has started making some terrible noise so I am attempting to remove the dial. The set screw is gaulled up from someone elses attempts making it so the 3/32 allen will not seat in the set screw. I've ground down the tip of the allen a little but that did'nt work.
I have tried a star bit a little but don't want to make it any worse, yet.
Any body had this problem with a sucessful removal without killing the parts? Maybe drilling the setscrew out and re-tapping the threads to a larger set screw?
Forcing the thing off by prying?
By the way, my great $90.00 find has now become $230.00 and it ain't finished costing me money.
I have e-bayed several items using profits from items sold using the machine
and replaced a couple other parts so it has helped pay for itself.
