Notice the nuts above and below the Mounting Base which allows for easier aligning to the Main Table. Model 500 Extension Tables needed to be shimmed between the Mounting Base and the Table casting for alignment. It's got some flex so it sorta conforms to the cover. Beyond that I didn't really worry about it. I think any leakage there is insignificant. It doesn't cross the ridge

Yep -- 4". There's a LOT more air moving through now than there was with the 2 1/2" port. I think my next mod will be to drill some holes in the throat plate.

Mine had some (not lots) oxidation and I block sanded it with fine (so as not to make it wavy) wet-or-dry sandpaper then waxed it with paste wax. Any furniture paste wax is fine (avoid auto waxes because a lot of them contain silicone).

Found this at the local Klingspor's but I'm sure Rockler or Woodcraft (or Amazon) would have the equivalent. Makes a HUGE difference in dust collection! The second photo shows the difference in collection area. I nipped the corners off the flange to tuck it up closer to the table. If I were to do it...

FWIW when my Greenie was still a Gilmer, the quill was silver not black, and the splines were coarser than those appear to be.
