I have my chuck locked to the quill spindle by a slightly rounded and cracked allen screw. Is there a way to remove the screw or do I have to buy a new chuck and quill?
Can you try to use the next larger size of allen wrench and file a slight taper on the end of the wrench to make it fit more tightly into the socket? Judicious use of this tool (do not force too tightly into the socket) will provide a tighter fit and the ability to turn the screw.

This is your easy solution. Then just replace it with a new Allen Screw.
