So how did your wires get out from under the sleeve and into the gears(and untwisted to boot)?

If you do the upgrade, make sure and run your wires so nothing touches them!
The re-routing should solve your problem:D . Notice in the video http://www.shopsmith.com/shopsmithpowerpro/pp_diy.htm (1:32 to 1:45) those two wires never do touch the quill parts. Also that clip is a big help, if one is available.
