Perhaps I don't understand everything that is going on here. But it seems that if one would move the headstock all the way to the right and then cut the tubes to lenth on the left side of the headstock, removal of the headstock is eliminated all together. (I fear I'll be opening myself up for some "not so pleasant" comments here).

I see where you are going. I for one am using a long handle pipe cutter, so the swing wouldn't work.

but what about the bench tubes?

If the wedges do move, does this prevent the headstock from being put back on completely, or is it possible to put the headstock back on with the wedges in the wrong position and not know it? I'm asking because I just put my headstock back on and I was not really paying attention to this. I just assumed that if I got it to slide back on that I had gotten it right, but now I am not so sure.

Use a hacksaw & a file to remove the burs. Measure twice and cut once. I did this for the standup tubes for the bandsaw, using extras from a tablesaw extension, rather that buying something else. Worked for me, and I am pretty much weak and lazy. :)

There is too much fuss being made over the task of reinstalling the headstock after it has been removed from the tubes. The only issue is the positioning of the wedges. If you unlock the headstock and then keep turning the lock know all the way, the wedges are pulled back to where they do not interfer.

Do not know how you could have gotten it back on without the wedges located correctly. You should see the ends of the wedges in their bore on either side.

If you get the headstock mounted AND you can lock it in place (headstock lock) on the tubes then all is well.

But all may not be well... You could very well be in trouble with the wife for some unrelated infraction that you know nothing about and will only know about when you return to the house. Impending doom lingers everywhere... :D :D :D
