Have you mounted the lower saw guard? If things are as far out as you say that will be an interesting point. With the lower saw guard in place the top guard will have to align with the blade for it to work........ if something is wrong it will show up for sure then.

And you can get the blade to align with the upper guard?

The lower guard is in place and aligns with the upper guard. The blade is about 5/8s from the edge of the sled.

I doubt that you have a problem with the sliding cross-cut table.
I wonder about your rubber stop collar. Mine measure 1.438".
With the lower saw guard removed but a with a blade mounted in the arbor and the head stock locked, push the carriage tight against the rubber stop collar. In this position, with the quill fully retracted, the left edge of the saw blade should align with a line drawn across the left surfaces of the main table tubes.
I would pull a piece of string across the table tubes (on the left side) for this check.
Setup as described above, if you remove the table insert you should be able to eye ball the blade as it aligns with the table cutout. It should appear to be very close to centered.
Sketchup drawing to follow.

The arbor lengths vary by about 1/2". We do not know what arbor he is using.
Not true, my 1976 500 had the rubber sleeve, as did the used machines I have from the late 70's and early 80's.
Perhaps some picture of things would help us help you.

They made 3/8" rubber sleeves????

Here is the one I took off my 1976 500 when I upgraded to the 520.

I feel the saw blade properly belongs to the left of center of the table insert. That allows a little room for extending the quill slightly to make fine adjustments in the location of the saw blade.

I don't want to waste anyone's time on this. Bottom line is my system works OK. The sled works and the blade doesn't rub so I'm good for now. After I finish my current project I will do a full alignment and PM on my 520. If I have any alignment issues it should come out then.
Thanks everyone.
