Here are the numbers...

Drive Sleeve 205KLL2
Quill 202KLL3

I sugest you check A&W Bearings in Dallas.

You think having them shipped would be better than getting them from a place local to me? When I worked at the fitness shop, we always went into Detroit Ball Bearing and they were awesome for anything we needed. They got bought out or name changed to Applied Industrial Technologies but were always top notch after that as well. Was thinking of stopping in there tomorrow. I'm half an hour's drive from Traverse City, MI, and will be going into the bike shop there tomorrow to deliver a few computers anyway.

IIUC the reason the speed changer gets cracked/broken is the bar needs to float(not be tightened down). That allows it to achieve it's own alignment to the way tubes.

The cause of the ears breaking is too rapid adjustment of the control crank. There are load springs that allow lag of the pulley motion. If those springs are fully compressed(by an impatient gorilla) then something else must give(ears).

I don't think it looks thicker. In fact it looks like there'd be more room. Not that I have a speed changer to take parts from, I was more thinking of having something made up using a 101-3 tie bar. After I initially posted that idea I did come across someone using it in a similar fashion on a video, albeit no sheaves or crank, just an intermediate jackshaft with triple pulley.

https://www.youtube.com/watch?v=bMfW6rhEagA

In my suggestion, the tie bar would be installed right side up with the threaded holes up, fastened to the headstock with a newly drilled hole the same way the Magna speed changer is attached, and then a pivot sleeve on one way tube could be installed for the pulley arm to pivot on. The tie bar wouldn't necessarily have to be tightened to the way tube if fastened to the headstock, so its set screw holes could be used for mounting the hardware for the horizontal adjusting bolt/handle.

Lol maybe I'm stupid and up too late to think clearly, but I wouldn't be out more than $15-16 for a spare tie bar to experiment with.

OK I have no idea if this is legit (I have heard of Amazon selling wrong/used products), but as it is sold directly from Amazon and I'm on a 30 day Prime trial, I ordered it. Shows 1 left, I ordered, still showed one left. Tried to order again and it says it couldn't complete the request to add to my shopping cart. Now it shows temporarily out of stock with the price up to $43.19. So maybe I have a really good deal on the way and saved over $30? The order went through.

I'll get prices from Applied tomorrow and then call the place in Texas to compare.

'Extra' width is likely a problem. I believe it needs to be 15mm.

Oh well. The price jumped on the out of stock item as soon as I completed checkout, so I'm guessing there was some error on their end. Can probably return it for free with prime if it's wrong. Will verify dimensions with Applied tomorrow.

I know. Amazon showed 1 in stock and the price was so much lower than MSRP.

Can I then assume that my lower 3 step pulley is the exact same specs as the upper, and could be interchanged?

No. The motor pulley has a key way and the upper pulley does not.
