IMO all the parts are not there to live up to expectations.
1) Motor housing needed redesign to close that `1/4" gap. Main and motor housings ought to fit together. (Simple change, if SS made it.)
2) A seal is needed between motor housing and fan housing. (Also simple.)
3) Thermal design needs to allow continuous operation. (Not simple.)

I have the "short seal" if it will reattach. If not that stuff is available in many different forms.

For the leak (gaping hole" across the top of the motor box, I going to trim some flashing to fit the contour and attach it with double sided rubber window/door tape. It works wonders around window casings - why not here. I am contemplating how I might use the same stuff all the way around the motor housing.

Dusty, If you want to evaluate leaking between the motor and fan housings it's pretty simple. I'd place the Motor/Fan assembly with the inlet down between the rails of a Mark V. Remove the four large sheet metal screws from the motor housing. Mind the wires, and simply lift the motor housing off. The motor will remain attached. If there is any sawdust there that was trapped between the housings I think that suggests an air leak. If you do this I'd really like to know if there is any sort of gasket or seal between the housings on yours, and the condition of the face of your motor housing. (See my pics above, mine showed evidence of damage from machining ops.) I currently believe this is the primary leak on mine.

I have not made saw dust in significant quantity to have shown evidence of a leak there. I am surprised though to hear that there is no gasket .

I have gotten off that track momentarily. I am trying to understand the gap across the top of the motor housing. My current theory is that when the gap exists there has been an assembly error. Not an error that can be corrected by reassembly though.

I now suspect that the axis of the fan and motor do not properly align with the axis of the dust collector input by about 1/8". I can close the gap by repositioning the fan housing but when I do the 4" union becomes misaligned. My purpose today will be to substantiate that claim or to disprove it.

Note that not all of the gaskets are installed and the union is installed backwards so that it could mate with the 3-way input (the manifold). I did not want to remove the foam.

Not having my DC-3300 apart recently, I am having difficulty understanding this. What supports the assembly that is not aligning properly?

IIUC the motor 'housing" is attached to the blower housing. The blower is attached to the blower housing(DLB's leak)

WHAT/how is attached to the DC-3300 body?

I apparently do not understand, why not just seal everything with silicon caulk? Or spray foam?

Some will but that is not a fix. It is a klug.

TheMain Housing supports every thing. Obviously the DC3300 was designed to fit. I am not certain that is true for the DC6000.
