The real purpose for my link to Lowes was to show that they do stock it. There are two places in both of the Lowes where I shop that have metal. One is in an area close to where they have the screen doors and the other is else where. I'll pay better attention the next time I am there so that I can report what section. I find the 1/8" aluminum in the same section that stocks threaded rod, flat metal and tubular stock.
STG you did not buy 8' of it at 5$/ft!!!
I agree a single piece is better.
Were you able to purchase a shorter 1/8 x2 x2?
P.S. the online site only has the 1/8 x2 x2 in 8'

I don't remember for sure but I still have two or three feet of it left and I have made three sets of hangars. Yes, I probably purchased 8'.

It looks like your angle aluminum was 2" correct? Since the connecting rod is an 1" then a 1 1/2 angle would be a tight fit. Do you agree? The 1/16" angle I got is 2" seems it would work well except for the metal thickness. The biggest that Lowes shows on the web is 1 1/2". I'll check my local store tomorrow.

To counter the effect of being 1/16" thick angle, you could reinforce by doubling the angle iron.
Yes, it would be close. However, I think it can be done using 1 1/2" angle.

I had thought about doubling the angle since I bought a 3ft piece there is plenty to use for that. I figure the side that attaches to the bottom of the OFT is OK at 1/16 thickness. I might split a section of rail parallel at the bend and laminate and an extra piece to each vertical side of the each rail. Maybe glue with epoxy, JB Weld, or???

I believe that will work. The OFT does not weigh all that much. In fact, 1/8" might be a little bit over kill. You might want to give it a go without laminating. The additional layer could always be added later.
If you decide to laminate the aluminum, JBWeld will definitely do the trick.

Break the sharp
outer corner of the
'inside' piece with a file(chamfer the sharp corner off). They will nest better then.
IIWU, I would double the whole thing.(simpler/quicker)

JPG,
I found a stick of 2" x 1/8" thick aluminum at Lowes so I an going with that. Rounding off corners is a good plan as well.

I was referring to the 'outside' corner edge of the inner piece that would have nested into the 'inner' corner of the outer piece.
All other 'corners' rounded as well is an injury prevention precaution.

I should do this on all of the 520 rails. I am forever getting bruised or scrapped by the sharp edges on those rails.
